Pulley Troubles - - Help

The water pump pulley, which has 2 belt grooves for water pump and fan, and a third single belt groove for the AC compressor belt on my MF690 has eaten out some metal along the woodruff key slot. The water pump shaft has the dish shaped side of the woodruff key, and the pulley has the straight cut key way. Dealer said new pulley is $505, which sent me into shock. Pulley MF part number is 745609M1, Perkins part number is 31154281. Question 1. Has anyone ever had a machine cut a new keyway in the pulley, straight 5/32", on the opposite side, away ffrom the wallowed out keyway? The water pump shaft is not an issue as I am replacing the pump.
Question 2. Know where to get a used or cheaper pulley?

I'd have the machine shop measure it first, it should be just a standard size and not metric, so I'm guessing either 5/8" or 3/4". If it measures more than .003 over, I'd either pein the inside with a center punch if it's not too big, or bore it out and sleeve it. I've done both at my last job, now I work at another shop that doesn't do any repair work for farmers.

As for the key, put it at 180 from the original and it'll be fine. I've even seen JB weld used in severe conditions and was holding up last I saw.

If there is enough material in the hub it could be bored out, and a sleeve shrunk in. then bore and key it, any good machine shop should be able to do it.

An industrial machine shop should be able to cut the keyway you need. I had a similiar problem with an car crankshaft and pulley.The machine shop solved my problem.

I know it can be done, I use to cut keyways in sprockets 30 years ago at my old job. The question is how much oversize is the hole worn?

Uncle Tom, I am worried about the hole. It still fits the shaft (without woodruff key in place) but has a tiny bit of wobble, just enough to feel. I was hoping that with a new keyway cut on the opposite side, and a new flat washer, lock washer, and lock nut, that it will tighten up enough to hold. Is there any other way I can tighten it up a bit? Thanks for your help. Tom

A different pulley would probably be better. Always cut the new keyway 90 degrees around just so you don't compound the wobble. Sounds like your best bet in salvaging the pulley would be to bore the old one and make a bushing with a keyway and press it in with press fit. Will cost though.
