I saw some "new" gizmo on TV one end you drill it and the other fots in for a remover. Might be the thing if they aren't rusted in.

Just today , I removed 3 stripped and stuck flathead allen screws from the floor of a Case 580k backhoe. Using a gas welding tip , I heated eack one cherry red , quenched it with water ,and repeated the process. After the second time I hammered the hex bit driver into the damaged head , put the ratchet to it , and they came out easily . Someone on this site outlined this process , I'm just passing it along

If your able to get a saw blade or a cut offwheel to the head simply cut a slot across it and use a big screwdriver. Good luck.

I suppose a lot depends on what you"re removing it from, but--and this does not directly apply to one with a stripped head, but this is the method I found very workable when I was taking the wood off my trailer.
To start I always take a center punch that fits easily in the head, not touching the sides. I give them the center punch several sharp raps with a 32oz. ball peen hammer. I would estimate that this method works on 98/99% of the bolts.
I have used a similar method on stripped ones only using a center punch where the width sits on the edge of the torx bolt head. This rolss the edge a little and recreates the ridges so the wrench will "bite".

I've had good luck removing small ones by finding a metric or inch allen wrench that is close and fits snug or if it's really rounded out and you know the original torx size you can sometimes pound in the next size torx wrench (granted we get "free" wrenches with all of our tooling). For the impossible-to-get you may need to drill thru the head of the bolt provided it's only too tight and the threads aren't stripped or corroded you can usually "walk" the remainder of the bolt out with the method below.

After trying what I thought was everything, I used an air chisel to loosen the big countersunk slotted bolts on my JD 50 platform. They came right out, using the method in the earlier post (about the punch). Good luck - keep your spirits up - it will help!

Sometimes you can use a center punch and a ball peen hammer to loosen them up. place the punch close to the edge of the head of the bolt and tap it in the right direction to loosen the bolt. It may take a pretty hard smack of the hammer, but it works..... .rw

Can you weld a nut to the head of the bolt? Welding down through the center hole in the nut is the best.
