Maybe this tip can save someone some of the troubles I had with a hole saw.

I was drilling out some 4-1/2 holes for some trailer lights but the saw kept grabbing and snapping the pilot bit. Once the pilot hole is driled it is only there for a guide anyway so I cut me a peice of 1/4 rod and used that as a pilot/guide in my mandrel. Worked out real well

Drill the pilot hole first. If you use the pilot drill that comes with the hole saw, after the pilot pushes through the material, the hole saw will drop down and grab the material, sometimes breaking some teeth off the saw. Pilot the hole first with a regular drill bit, then ease the saw down and start cutting smoothly.

For some reason the link is coming up on other sizes instead of 1/4". This runs $1.59 or $1.79 apiece.

Model# FW409-0013 & FW408-0013 for search.

I drill holes with a drill press before welding metal in place Is much easier than with Hand drill
Clamp metal in drill press then you don't have to worry about it breaking bit .

I agree it would be easiest to do in a drill press, but this is on a existing trailer. cant get it in the drill press :)

Don't remember where I saw it but somebody is making a setup that you can use to enlarge a hole. Basically it used the origional size hole saw as the pilot as well as having the larger size one to cut the new hole.

That's good. Another thing to do is saw a hole in a piece of scrap and clamp over where you want the hole and use it for a guide instead of the pilot drill. I did this on a flat cast iron pulley that had a broken off allen setscrew in it.
