I'm looking for a source for information on a gas-driven genset. I'd like to figure out theory of
operation without taking it all apart. It is rated 36 VDC and I'm wonder if there is a way I can
up the voltage to charge a 48 VDC battery bank for my solar-electric system at my house.

The Genset was made by Pow'r Gard - which was bought by Baldor. I called Baldor, and they
say they have no info on it. Date on the box it came in is 1999. Engine is a Subaru-Robin,
overhead-valve 8 horsepower and is set up to run on LP gas. It's brand new - old stock. Baldor thinks it might have been special made for an air-force base. I know very little about large DC generators. This one is rated 3 KW max, and 2.4 KW
continuous at 36 VDC at 62 amps. On the back of the generator-head - are three large wires.
They hook to a large terminal block. On the same block are two output terminals - marked AC
- one is "plus" and other "minus" so the "AC" does not make sense to me since the output is
DC. Then there's a small, sealed in epoxy regulator with four leads and four small wires - some go to small brushes in the gen-head. The regulator is made by Basler Electric - and is marked:
Input 180-270 VAC 50-60HZ, and Output - 63 VDC at 2 amps. Maybe this makes the field
current? The four terminals on it are marked F+, 3, F-, and 4.

I'm' trying to come with an alternative way to charge my 48VDC battery bank. It is 22,080
watt-hours and 460 amp-hours (eight Surette S460 6 volt batteries). I have a 5200 watt
solar-array.
My Outback inverters do not accept AC current made by electric gensets - since most do not
make clean enough power. So, I want to have a backup method of charging the batteries, thus
the DC genset. If I could get it to put out 53 VDC, I could charge the batteries direct, or run it through a controller.

Any info or ideas appreciated.

Have you looked around for surplus telco battery chargers ? cheap actually go for scrap if you can saround when a CO changeout is going on.
They use 48/52 V.
I used to be fond of the 1,600 amp ones :)
Actually they have lots of small ones for small digital carrier sites and such.

I once mess up bad passed up a 50kw diesel genset in excellent condition for 8K (:

It all depends on what the regulator does. For a DC generator with a shunt and constant field, the output voltage is directly proportional to the speed so with constant field (no regulator) at say 3600 RPM to produce 36 volts it would need 5400 to produce 54 volts. If the field isn't saturated, but can rise with the output voltage it won't take as much speed increase to get the higher voltage. If the regulator is adjustable, it might make 54 volts without changing the shaft speed.

Thanks, thats kind of what I suspected. Being DC, I'm not sure if I can very RPM of not, since it must be making some AC to feed the regulator - and it requires 50-60 cycles - which would change with RPM. The regulator on it is a sealed-in-epoxy unit - but does have a trimmer screw for field ouput. The engine is already set at max. governed RPM, so maybe I'll try running it and see if I can increase the field voltage enough with the regulator that's on it. If not, I wonder if I could make a different regulator work. Since the reg. on it is rated - Input - 180-270 VAC 50-60 HZ and output - 63 VDC and 2 amps - seems a jump in the DC output field might do what I want?

If the regulator can handle 50 to 60 Hz, it can handle higher frequencies.

Is this an alternator with external power rectifier? The regulator indicates an input from 180 to 270 volts AC. That would hint at a transformer and rectifier, if that is the proper regulator for that unit.

Raising the field current should increase the voltage, but there's generally decreasing effects as the field core saturates. So I can't be sure that raising the field current alone will raise the voltage as much as you need.

I begin to lean towards a common 5 KVA 120/240 volt AC alternator with engine from most any make that I figure is reliable and then a standard 48 volt battery charger. It would be of benefit if the charger is smart and keeps the charging current up as the battery charges, but samples the current and the standard float voltage regularly to detect when to cut back the charge and finish with a bit of gentle taper. That style of charger makes the best use of fuel.

As for regulators, I've built several, my most recent is running a steam turbine driven generator on a steam locomotive on the Boone and Scenic Valley RR.

There is no visible external rectifier - unless big output terminal block IS a rectifier. I'll have to disconnect it to test it. It has three heavy gauge cables hooked to it - coming from inside the generator. Then - there are two output terminals marked plus and minus AC - which makes no sense to me.

The regulator that is on the unit is original - this genset is brand new, in the box. It was custom made for some telecom company that went under. Made by Pow'r Gard that was bought out by Baldor.

In regard to running a stand-alone battery charger with a AC genset - that often causes problems. That, because most AC gensets do not make good enough AC to run a conventional battery charger properly. Most battery chargers require a voltage peak of 170 VAC (with what we call 120 VAC house current). 120 VAC from the grid is always at a peak of 170 VAC. But, most AC gensets peak at around 150 VAC. That has little effect on anything - except battery chargers. Most conventional battery chargers will barely put out half their rated output when plugged into most AC gensets. The inverter-gensets are exceptions - because they produce DC at first, and then run it though a high-end full-wave inverter (e.g. Honda inverer series). The other exception is using an especially made high-end battery charger that works differently and will accept low-peak AC from many gensets. And, a third work-around is a voltage enhancer AC box that ups the genset voltage by 10%. They sometimes work, and sometimes do not - with battery chargers. I tested some of my AC gensets with a standard industrial shop 80 amp battery charger. Plugged into any of my gensets - it will put out 35 amps max - yet put out the full 80 on grid power. I tried it on my Homelite 4400 watt genset. Coleman Pulse 1800 Watt, Honda 1000 watt, large 20KW Fairbanks-Morse genset, Detroit Diesel-Delco 13 KW genset, and a Generac 15K PTO powered genset. None run standard battery chargers properly.

There are some companies that specialize in high-end electronic chargers that work on a different principle - e.g. Iota. So, I'm just trying to figure which route will be the most cost-effective.

Have you considered getting another charger/converter in 48 volts and just using it to charge the batteries. On my system I have two Trace inverter/chargers stacked to supply power to the house and shop, then a third that is just used to charge the batteries off my genset. The problem I found when hooking my genset to the main inverters is, when the genset is on the inverter shuts down and supplies the genset power to the house and then charges the batteries at reduced power. I found I get more charge for my gallon of gas with the seperate charger. I have to run My genset at least twice a week for the washing machine and the well. The computer in the washer don't like the modified sine wave from the inverters. I don't know about changing the voltage on the DC genset. You could try increasing the rpms to see if it increases the voltage like with AC units.

Yes, I considered using a different - or separate controller. I'm just trying to figure which route works best and is most cost-effective. I already have a dozen different gensets, some small, some large, some AC, and some DC. You can't vary AC units much via the RPM because that changes the Hertz cycle. With your Trace inverter/charger units - I don't know if you've got the SW or DR series. The DRs are terrible at using genset-created AC power for battery charging - but the SWs are much better. What you are doing makes good sense. But, with the cost of another controller (or inverter/charger) just for an alternative means of battery-bank charging - I might be ahead to just buy a high-end 48 VDC battery charger. I've got a line on a good buy for the Iota 48 VDC (actually 54 VDC), 15 amp charger for $260. Usually, because of the advanced circuitry used in Iotas, they work well with just about any AC genset.

36VDC systems go way back to the days of electric power without a grid distribution system. Some of the freighter ships that sail into Goderich Ontario have 36V electrical systems. Ideal Supply still carries new 36,34 and 32V Edison base incandescent lamps. 36v is on some railway equipment such as the old cabooses. I have an old "Delco" here that would auto start to recharge a 36v battery bank for domestic home and barn power. There were 36V motors on the washing machine, cream separator etc..

Yeah, I've got a couple of old Delco sets - but they are 32 volts DC, 60 cycles, and 25 amps. Still have the old glass-jar batteries too.

36 VDC is still common in telecommincations use. Seems anything I find that is modern was made for that industry.

that is an airforce generator. Google coleman's military surplus. They should have everything you need for it. They have lots of milsurp gen sets, and manuals and parts.

As far as tweeking it, I don't know. I do know that the actual output of those 1.5-3kw military gen sets is much higher than they are rated at. you may not have to do a thing to it.

Hi JD,

Just series a battery(s) to make-up the output voltage required. This would be the same as your PV's in series to meet your controler input requirement.

To recharge my 36vdc golf cart, I series three 12vdc chargers of different sizes. The only draw back to this arrangement, there is no charge regulation. In your case your planning on using external regulation so it wouldn't matter. I would also install a kill relay on the genset when the battery bank is fully charged. I would also add a blocking diode on your PV's if you don't have them now.

By chance are you using the new MMPT PV charge regulation? If so hows that working out?

Yes, I am. I have two Outback MX60s here at my farm (gridtie with battery backup), and a single MX60 at my cabin in the Adirondacks (off-grid). Nice feature is - the input does not have to match the output - like most other controllers. Here, I AM matching with a 48 VDC solar input and a 48 volt battery bank (charge voltage around 53.5 VDC). But, my cabin has a 60 VDC input from the solar panels and the charge output is 12 VDC the battery bank. They work very well. My problem is with the inverters themselves. To run the battery charger in a "grid power down" situation, they will only except AC current in the "purest" form as dictated by the power company. Subsequently, they will not work with input from 99% of the AC gensets on the market. Trace works better - because they use and extra "box", i.e. the "grid tie interface" that does the final cleanup work on the AC. So, you can bypass it and hook an AC genset direct to one the inverters and they accept it just fine.
