I have an old Merc 25 ( 81) which requires some welding to the intermediate housing and the cavitation plate. There is also a problem with the cooling jacket on the power head , has a crack( someone dropped it after becomeing frustrated with the failure of the welding project and had one too many beer). yea I know why bother , but... is this stuff ( the housing and the head ) aluminum or magnesium and what is the best way to work on it . Tried to braze the water jacket with some low temp aluminum stuff but albsolutely no go , left a funny coating on the casting which just flaked off. The lower drive housing has some welding requirements around mounting flanges , . Any suggestions.?? I have a tig and oxy , just not much talent or knowledge. have tried the tig with aluminum rod and hopless the rod will not bond . t

Some of these parts are aluminum, some aluminum alloy, and some an unknown "pot mix".A friend specializes in aluminum welding and boat repair tries the weld, and if unsucessful usually recommends replacement as it is not economical to futz around with it too much(time is money)Try these folks for used replacement parts, they're good, seem to be fair, and been around for many yrs.

You might try that aluminum brazing rod that works with a propane tourch. I've had good luck with it. You have to keep the joint real clean to allow it to wet and bond. Use a stainless steel "toothbrush" and brush it good while the flame is still on it and just before you apply the rod.

This rod is perfect for fixing props with big chips, cracks and rock damage. It ought to work on that cast metal.
