Rectifier for DC Welder

I have an old Lincoln 225 Buzzbox AC welder. A lot of the stuff that I weld would be done easier with a DC welder, but I can't justify the cost of one. I have heard of AC to DC converters for welders. I was wondering if one could be built using large diodes or a full wave bridge rectifier? Has anyone done this, and what were the results? Does anyone have one and how do they perform? Do you know if there are more components to one other than the rectifier and a heat sink and maybe a cooling fan?

I have only welded with the Lincoln 225 that I have now. I weld a lot of thinner metal and I have trouble burning through because when I adjust the amps low, the rod sticks. I will admit that I am just a novice.

Hi Roy,

I think you'd be better off putting the money toward a decent MIG welder if what you want to do is to weld thin metal. Lincoln and Hobart both make nice little 110 volt machines.

The DC stick welders I have the use of are 300 amp, 3-phase Millers. The thinnest metal I can weld with one of those is 16 gauge, about .063", and I burn through that sometimes. With another couple dozen hours of practice I think I could get the speed just right to weld long, continuous seams without burning through.

Those Miller machines aren't the best I've ever welded with, but I'll bet they're better than the DC current you would get by rectifying the AC current put out by a Lincoln 225 amp buzzbox.

All wire feed welders use a bridge rectifier to get DC output.Same system I use in the converter.

Hi Roy,

I'm interested to find out what stuff you weld would be a lot easier with a DC welder. At the welding shop at the community college where I'm an assistant there are nothing but DC welders, and about 95% of them are three phase. At home I have AC/DC stick welders, and 1 Lincoln AC buzzbox. My feeling is that DC welding current is better than AC in much the same way that Coke is better than Pepsi, or vice versa. What I mean is that I think you'd have to be a skilled professional operator with thousands and thousands of hours of welding time under your belt to be able to tell the difference in blind testing. And if you were, you could do things with an AC welder that occasional users can barely imagine.

Cheap, AC only welders are often hard to weld with, but so are cheap AC/DC welders. 225 amp Lincoln buzzboxes, on the other hand, are great machines. You can't run 6010 well, if at all, on any AC welder, but you can run its equivalent, 6011, all day long on one. Most 7018 electrodes run poorly on low OCV AC machines, but Lincoln makes several varieties besides their 7018AC that are specifically engineered for that application. 6013, 6027, 7014, and 7024 work just as well on AC as on DC in my experience. In fact, the only relatively common electrode I know of that runs only on DC and has no AC equivalent is 6012, and I'd be astonished if that was the use you're looking for. Almost nobody uses it nowadays.

The feeling I get is that a lot of people find stick welding difficult and blame it on their AC welder. But stick welding IS difficult. What makes it easier isn't DC current, it's 10,000 rods worth of practice, give or take. No joke.

Dc arc starts easier,arc runs smoother and doesnt popout or stick like AC.I started welding 50 years ago and saw the difference when I used a DC welder a few years ago.

Hi Dan,

I'm going to take a guess here and ask whether you welded with a cheap AC welder from when you started welding to a few years ago when you used a DC welder for the first time. Was the DC welder a good quality one? If you compare a cheap welder's performance with AC against a quality welder's performance with DC, it might not be the performance of the current you're experiencing.

I'd be interested to see if even an experienced operator could tell me what current a Lincoln Dial-Arc was turned to if he was handed the stinger with a 7014 rod in it and had to judge by welding with it.

Ive welded with many different ac welders over the years.I find rod choice more important.The DC welder was an Airco that could weld AC DC and wire feed.I used it for work other than the truck,Started collecting parts for the DC converter after using it.I have an old 150 amp welder my dad bought for ten dollars in a junk yard.I use it a lot but bring out the Lincoln for the heavy jobs.If I didnt have a welder and was looking to buy new I would spend the extra money for DC.I use stainless a lot,Buy it for 2to 3 bucks a pound on ebay.

I made one for my 225 Lincon the easy way. I found a cheap 440v 3 phase welder in a junk yard. I guess the transformer was bad, i removed 2 of
the 6 diodes so it would be a bridge configutartion & the main transformer. Then I sat
the unit beside the Lincon & used it for several years. It was great because the cabnet had volt
and ampmeters and a 120v fan as well as the +/-
or ac selector switch. I gave $10 junk price for it.

Ive built a DC converter for my lincoln 225.Cost about 100.00,I had some of the parts.The big diodes cost 10.00 each.I had aluminum stock to make heat sinks for the diodes.You have to provide a reactor or choke coil.This can be bought for about 40.00.I made my own from a lenght of a broken Tractor axle.Bought two 20 foot lenghts of fibreglass insulated # 6 and wound these on the core.This gave me a #3 wire.The ready made unit has only a few turns of rectangular wire on a solid steel core.I used a 120 volt fan that I had on hand.I used battery cables for wiring inside the unit.Tempered masonite was used for the front panel so I didnt have trouble mounting terminals.Brass hardware with wing nuts made up terminals.The input ac terminals have L shaped brass pieces that let me connect the welders ground and electrode holder.I welded up a frame from light angle steel.The floor of the case is plywood. no need to insulate the heat sinks.I covered the rest of the case with alumium panels that had 1/2 inch holes punched all thru it. I ended up with a case about 20 inches square, larger than most converters but easier to build.I had a circuit diagram from an Airco dc welder to guide me in buildig it.I have repaired Some Century ac dc welders that claim 140 amps DC but use diodes rated at 85 amps.No reactor used.I made up seperate cables for the DC box so I can switch polarity.For saftey the 120 volt fan line is 3 wire with a grounded cord.The converter cost 100.00 to build.A new ac dc welder would have cost 400.00.You need 4 diodes in a bridge circuit to make this work.I used 300 amp 800 volt diodes.Ive welded since the 50s but never had a chance to use DC until I borrowed an old Airco Welder that welded ac dc or wire feed.Used the wire feed to fix the floor in a 77 chev pickup.The converter works fine,the dc arc starts easier and lets me use 6010 electrodes I collected over the years.I bought 35 pounds of 6010 rods for 2.00 at a yard sale. The big diodes are often sold on ebay at low prices.
