Modification to an inexpensive wire welder

I have an inexpensive wire welder, flux wire only. It is a campbell Hausfield. With these wleders the wire is always hot, the trigger only controls the feed motor. What I would like to be able to do is rewire it so that the trigger controls both the wire feed and the voltage to the wire, just like the more expensive wire welders. Has ayone done this? If so could you please give me some tips, or write how you did it. I've done a bit of wiring myself on different projects, but thought I'd check with the experts before I elve into it by myslef.

i have a ( like new )campbell hausfield 120 volt wire welder (flux core) i traded for an old 1 hp air compressor because the neighbor couldn't do anything with it . i wanted something to weld sheet metal . so far its not been much use to me because it burns holes if set high enough to weld . my normal welders are portable DC machine , AC buzz box and OX/acetelene . had night classes 35 years ago including some mig and tig. would like to try reversing the polarity on the wire machine . any help appreciated

Most of the small self shielded flux-core runs on straight polarity. On reverse it doesn't work worth a damn. The gun should be negative. I would think that that machine would already be on straight polarity because it only welds with the flux-core. The speed of the wire controls your amperage. Turn it down and then try to adjust your volts for smoothest running. Did the wire get wet? That can make it weld terrible. Hope this helps. Dave

thanks dave . no i don't think the wire or anything has ever been wet . every thing still in the factory box . only two adjustments heat range low 65A , high 70 A and wire speed . may practice with it some more before i make a boat ankor of it .

They have it listed backwards but put it on each setting and play with your wire speed. Sometimes it only has to be off a touch to not work right. Dave

I would think that a starter solonoid switch would work. Does that machine have a low voltage, like 12 volts,there anywhere? Might have to throw in a diode if it is AC.

i don't have a campbell-hausfeld brand, but what i would like to know is why the flux wire jams up in the area just past the roller. i have adjusted tension and checked everything for any possible problem, but everything looks normal. the tips are replaced quite regulary as they need it often. the wire still jams and makes a real mess and i have to dig it all out and cut it off and rethread it into the hose. it is a real pain in the a$$ to do so. can't get much done with it.BTW, it is a 110 volt flux core wire machine,no gas. i bought it for small gauge metal(16 gauge) welding and am severly dissapointed with it. can't weld small gauge with the big miller 220 volt stick machine. any thoughts on a possible fix?

I don't know your machine but on my SnapOn YA 212 the wire bird nested because the liner was too far away from the roller. If you can you need to pull the liner out till it almost touches the roller.

I got my wirefeed for next to nothing. Guy I bought it from never could get it to feed right. He never adjusted the spool tension.

The other problem was dirt getting into the hose. Pretty sure it was T_Bone who suggested using an ear plug over the wire to clean it first. Works great, just push the wire through one of those disposable plugs. Cleans nicely. After awhile replace with the second one.

Hey hay,

Sorry, the devil made me do it.

Dave covered most of the conditions that can cause problems like yours. One I don't think he mentioned is the tension on the wire roll holder. It should be tightened just to the point that it stops the roll of wire from continuing to turn when the feed rollers stop. Tighter than that can cause the wire to feed unevenly which you will experience as stuttering at the weld (similar to the way it feels when the wire feed speed is too high for the amount of heat.) If the wire holder is too loose you can get birdnesting in back of the feed rollers. While neither of these conditions describe the problem you are having, it's simple to check and it won't hurt to do so.

One other thing you can do is to buy or rig up a device that wipes the wire before it enters the liner. I paid a few bucks for one from a mail-order place, and what I got was basically a big paper clip of the pinch-clamp variety and a half dozen pieces of some fabric which is much like nylon scouring pad material for washing dishes. This is supposed to be a good idea particularly if your welding area is exposed to metal grinding, sawdust, wind from the Gobi desert, etc.

Be sure to let us know what works to solve the problem. This is a common problem on this forum and it has a history of being a real puzzler.

Thanks Stan. I forgot about the tension on the wire reel. I used a wire feeder once that tightened as it unrolled. You need just a slight tension on the wire so it feeds at a consistent rate. You can buy special wipers with a special lube on them for the wire feeding. Usually they're used with solid wire but couldn't hurt. Some flux-cored wire has a graphite coating on it so it feeds easier. Another thing to check is make sure the wire isn't getting inter-twined on the reel. I had some .023 wire that I couldn't even use because it wasn't wound on the reel properly. I've ran some 3/32 innershield wire that had no problem feeding at all. Getting a really good ground in the right place was the problem [arc blow]. It ran at about 400 amps and could put a 1/2 inch wide bead down about as fast as you could move your hand in a straight line. It was something like 20 Lbs. per hour. 2 1/2 hours to go through a 50 pound roll of wire. When it worked right, it looked almost like sub-arc welds. Very hot! Thats why big guns for innershield have heat shields on them. I had a glove protector too. Dave

Hi Bill,

I don't have any information about the thing you're asking, but I'd be interested to hear what you think of that welder. Some people on this site have grudgingly admitted that not all of the cheap wire feed welders are total P'sOS (pieces of doo doo in case my abbrieviation is too cryptic) but I'd like to know by specific brand.

Also, how do you usually use it, and, just to provide some perspective, how would you describe your general familiarity with welding and welders?

My Century 90/110 amp unit has really been good. Not really a cheapo, but works from 120 volts. I use gas with mine. I think Lincoln now owns Century.

If the wire is always hot and you want it to be cold until you press the trigger, you need to install a secondary contactor. It is similar to bigger wire feeders that are used on constant current machines. Being that your welder is not very expensive in the first place, it is probably not cost effective. Sometimes the contactor has to switch on and off a lot. I'm not sure any kind of regular switch would hold up. That's probably why the machine was so cheap in the first place. Check out a lincoln or a Miller small wire feed unit. You'll understand why they cost more. They are much better and are easier to get parts for or repaired. As for the other question regarding "birds nesting" as it's called. Smaller wire is harder to feed and flux core wire is harder to feed. Aluminum wire is best used in a spool gun or expensive push pull feeder. With flux core wire you don't want the drive rolls too tight that they distort the wire. Bigger feeders use special knurled drive rolls for flux core. Make sure that the wire guide into the gun cable is as close to the drive rolls as possible without touching. Also check that it is not plugged up with a bunch of shavings from the wire or other dirt. Can you take the liner out that the wire goes through? They need to be cleaned occasionally with varsol and blown out with air. They wear out as well. Keep your cable as straight as possible so the wire feeds easier. Make a support to hold it straight where it comes off the machine. With small flux core especially the slightest bend or loop in the gun cable can cause feeding problems. Move your work further away so your cable is straighter or use big loops. Hang it overhead if you can. If the wire is distorted from too much drive roll pressure it will not feed through the contact tip as well. To test for proper tension, the wire should be able to just pile up in your hand when you hold it about 3 or 4 inches from the end of the tip. The idea is to have it slip before it piles up. Too loose won't weld and could burn back to the tip. Put the drive rolls loose so it doesn't feed and slowly tighten them a little at a time till it feeds. Have your cable as straight as possible and try to adjust it so it still piles up in your hand but slips before it piles up at the rollers. You might have some birds nesting trying to set it but once you get it set it should be good. Smaller wires usually have a shorter gun and usually different wires use a different size liner. Check if different liners are available for your machine. That is one of the big advantages to look for in a small wire feed welder. If the liner wears out you can replace it without having to buy a complete new gun assembly. Hope this helps answer your questions. Wire feed welders can be troublesome. Dave

I wish there was a way to edit posts. In my last post, when I said to hang it from overhead, I meant the welder itself hanging with the gun end down. A lot of fab shops do this on a pivot so they can move it where they need it and the cable isn't getting wrecked on the floor. Dave
