How do I cut holes for 3/8" carriage bolts in my new (undrilled) ford script fenders? I need a square 3/8" drill bit!

An air die grinder with a small pointed carbide burr will make short work of any metal hole enlargeing.

You should be able to just draw the bolt into a 3/8 or slightly oversize hole if it's thin enough, and it'll make the hole the right size. In think stuff I've already used a torch, but you've gotta be good w/ a torch to cut an accurate hole.

for 3/8 carrage bolts i drill a 1/2 hole tighten down the nut and pull the squre right through i do it in 1/8 alum all the time

I HAVE HAD MAY EXPERENCE'S WITH MAKING A SQUARE HOLE I USE A PUNCH WITH A 1/4,5/16,3/8,1/2,9/16,5/8 SQUARE SHAFT ON IT FOR 3/8 HOLE AND SO ON. I HEAT THE METAL RED HOT THEN PUNCH OUT THE HOLE AND DROP IN OIL AFTER I PUNCH HOLE. TEMPER'S THE STEEL AFTER I PUNCH IT . IT WORK'S JUST WATCH OUT FOR HOT BURN'S ON YOUR HAND'S . PLEASE WEAR GLOVE'S WHEN DOING THIS.

I'll agree with MAC. However, if you have a lot of holes to do, you might want to consider a square hole punch, I believe electronic supply sources have them that small for chassis punching. Do a Google search for square punch. Probably $$$ but if you have a lot of holes it might be worth it.

If the metal is not too thick, go over to Radio Shack and by a nibbler tool. It will cut thin stuff without too much trouble. Jeffcat

If you are talking a few holes, I'd drill them a little undersize and break out a good square file. Be surprised how little time it takes. Does a neat job also.
