Cast pulley problems

Have a old surge milker vacuum pump. When I bought it the small 2" cast pulley broke on the motor the first time I used it, I wrote it off to someone rough handling it. I replaced the pulley with one the same and yesterday (Sunday) it broke again. Just a cracked off piece on the outside. I have worn out pulleys before, however this is the first time I have broken two on the same place. The belt tension was correct and so was the alignment. So here goes the 60 mile+ round trip to get one. Found a 2" stamped steel pulley at TSC for double the price of the cast one, just looked more durable. Does anyone know what caused this.
Thanks,
Van

I sell castings in a variety of materials and process choices and there are a number of reasons that this would fail. I am going to assume that you replaced the original with the correct material? Aluminum is not a suitable replacement for iron or steel.

Several things happen with castings that cause them to fail and one of the most overlooked is the metal chemistry being off spec. The elements that make up the alloy are there for strength and ductility. Often ductility suffers first and the parts are brittle. This is more of a problem with off-shore casting production where we in the business refer to the metal as "garb-alloy".

Poor foundry practice is also attributable to falures. Castings can have cracks, foreign material, and voids that will be more common with one foundry verses another. Sad part is that parts like pulleys are so simple that they will likely never be made in the states again.

Your stamped pully sounds like your best approach at this time.
