Mig Welding Aluminum

I am attempting to set up one of my Mig welders in my school shop to run aluminum wire. I seem to have gotten it to work sporatically but continue to have problems with the electrode feeding (4043) I am running .035 wire and haven"t changed feed rollers or the flex cable in the gun. If I do that will thes two things help with the feed? Right now as soon as there is the slightest obstruction the feeder gets a rat"s nest and I spend 5 minutes refeeding the stupid thing.

Hi Ryan,

Like stated, check your drive rolls for the proper wire size (stamped on the side of the drive rolls) as well as make sure the drive rolls are burr free. Having to install new drive rolls is not uncommon when using AL wire as steel wire will leave a burr on the roll.

Some teflon liners will work with Alumnimum on short length whips (under 10ft) but from past experience I would suggest a spool gun as there's less headaches with students just learning to weld AL.

Set the drive roll tennsion very loose then tighten "just" enough to push the wire with a small amount of wire resistance between your fingers then Run a couple feet of wire out then run your fingers across the wire feeling for any wire flatness or roll teeth marks confirming too much roll tennsion.

I also like to use a tip cleaner and open the tip about .001 larger than stock diameter as this helps keep the wire from balling on the drive rolls.

Use a foam ear plug on the wire before the first drive roll as this helps to keep the wire and liner clean. Trim wire to a sharp point then push thru the foam letting the large end of the foam rest against the drive roll.

You could try alloy 5356. It's alloyed with Mg and has considerably more columnar strength than the silicon Al does. You will notice a difference in the apperance of the arc too.

Hi T_Bone,

I left U.S. Alloys 2 years ago and went out on my own. I also have a state contract involving power house operations. Don't have much time for anything else these days. Just happened to stop in and look around for the first time in quite a while.

Regarding your inquiry into what's new.....most of the new developments in the field of maintenance and repair are now in the area of surface engineering. Thermal spray coatings have become a part of daily life in industry now. I find that to be more challenging than the welding world but will stay involved in both on a professional level. You know....whatever pays the bills.

to run aluminum you will need either a spool gun or a push-pull system. aluminum will not feed smooth. check with yuor local welding supply for what suits your application best.

I agree with wh. I prefer the spool gun myself. The only drawbacks to them is getting into tight places and have to change spools often.

Hi Ryan, yes you have to change drive rolls, and the liner. What make and model of gun are you using? If it is something like a Tweco model 4. You do not want to use anything longer than 10-feet, and if it�s at all possible elevate the wire feeder above the work where gravity will help you.
