I have an ATV with aluminum differentials that have steel drain/fill plugs in them. All are stuck tight. I am thinking about using my torch with a small tip to heat them up some for possible removal. I have done this before on steel/cast iron with very good results, but, am concerned about using it on steel in aluminum.
Anyone have any luck this way?

Good luck.

Ditto what bob said.

Once you do get it out.. try getting some dielectric paste or other dissimilar metal treatmetn pastes to see if it will help.

Use an impact, low torque and rattle it loose.

I have removed screws that were seized in cast aluminum using a very small brazing tip on my oxyacetylene torch. You want to heat the steel plug, not the cast aluminum. The steel can take a lot more heat than the aluminum. Plus, aluminum is a very good conductor of heat, making it difficult to heat up without applying a lot of heat.

Warm up the aluminum so it expands away from the steel plugs.

Don't heat it so much the oil vaporizes and explodes!

Also, the aluminum may "gall" (tear off and stick to the plug's threads) when warm.
