165-Starter won't dis-engage

My 165 gas has a problem with the starter, mainly in this cold weather. The starter doesn't like to dis-engage if the engine doesn't start right away, and will keep on cranking. Normally I can rap on the starter where the seliniod bolts on, and it will pop out. Last night, in -10 before windchill, the battery barely turned it over but the starter stuck and I didn't know it because it only cranked over 1 or 2 times and stopped. Now my battery is dead and when I put the charger on 200 amp assist, the engine starts cranking really slow again. I disconnected the cable on the starter so I could charge it, but the starter is still engaged. I plan to atleast take out the selenoid and replace that, as it usually helps for a few weeks(broke a few in the scramble to grab a wrench and rapped it on the plastic part) Anybody got any ideas? Been doing this as long as I can remember, and we had the starter rebuilt once upon a time too. Donovan from Wisconsin

Phil is right on with his analysis. Pull the starter, complete with the solenoid and take it to starter/generator rebuilding shop. It will be worth the cost in the long run.

Yep that plastic doesn't quite stand up to a wrench repair, you appear to have one or more of the following things to check/repair
a: worn bushings on the armature creating extra friction as it turns; replace both ends
b: broken/weak spring on the bendix
c: bent armature creating a high friction spot as it turns, might see a wear indication on the bushing; usually a new one is rerquired.
d: The soloinid itself is sticking in its travel area, dirty/worn linkage, clean /replace.
e: The bendix may be engaging into the flywheel to tight, without enough clearance to disengage itself unless the flywheel pushes it out by starting, check the flywheel for shiny teeth[high contact wear] ridges on the teeth.
One method[takes some effort] is to coat the flywheel teeth with metal ink, install starter and turn engine with the starter a couple of times. when the starter is removed a tooth contact pattern should be viewed on the flywheel and bendix. You might have to adjust the starter out a bit on its mounting bolts. Other than the starter being gummed up with greasy dirt in the movement areas i would suspect items "A" and "C" as the prime suspects.
But this is only a guide i hope it helps:)

Thanks for your commments. I Took the starter off today, and happened to have a rebuilt starter from my chev 283, only 3 weeks old when the engine blew. Most parts are the same exept armature/ nose cone, so I swapped everything else. The retaining ring on the end of the armature was almost completely chewed up and gone. I stole that as well from the other starter. Now I got new brushes(old ones were very worn, just borrowed whole assesmbly including the outside parts.) Prety sure the retaining ring is what caused this, and I got a rebuilt starter to boot. Donovan from Wisconsin
