Ford 542 Bailer - Feed Forks Timing slips

I have a Ford 542 Bailer that has been working great until . . . The feed forks-to-plunger timing is slipping whenever the feed forks are under stress.

I finally saw it happening last night. When a larger amount of hay entered the pickup chamber, the feed forks appeared to hesitate or actually stop, while the plunger kept on going. I got the bailer stopped, and checked the forks to find that the feed forks had "slipped" approximately 1/2 plunger stroke behind where they are supposed to be (and where they were 15 minutes before when I verified the timing was good!) I can see that a couple more "slips" under stress and the plunger would (again) bash the forks.

I did verify that the inner and outer forks remained 180 degrees opposite with respect to each other. Also, I have now taken the feed fork gear box apart, but don't see anything suspicious.

Anyone with similar experience?? or thoughts of the cause or cure?? Any help or thoughts are appreciated - Thanks in advance!

If the forks are staying 180 degrees from each other then it has to be the gearbox or the chain driving the gearbox. There is a key on the drive sprocket that is out on the side of the baler. If that is sheared I can see it slipping when the hay is heavy. Also we need to make sure that your forks actually flex if they are overloaded. Gary got one that was welded closed. Let me know what you find but I would start with the chain driven sprocket to see if that key is sheared....

Thanks much for the thoughts! Did find it tonight! The connecting rod from the chain drive sprocket to the feed fork gear box has a spline welded on it to go onto the shaft going into the gearbox - the weld had broken (sneaky thing because it looked kind of normal until you really looked for it). So, much like you suggested, the rod was spinning the gear shaft under easy conditions, but was slipping under heavy load because the connection wasn't secured by the weld anymore . . .

Ground off the old weld, reset the spline where it is supposed to be, and welded it solid again (gotta love neighbors with all the right equipment!) and baled about 5 acres after dark tonight - worked like a . . . well, a bailer! No more problems~~
