Gramps, I replaced the manifold on my TO-20 ~3-4 years back. Sounds to me like you either have cheap washers on there, or over-torqued nuts/bolts. You should not need custom made metal stock under your nuts & bolts, unless you are trying to span the broken-out holes. Regular washers, maybe locking washers, is all you should need on a new manifold. The fasteners are not actually tightened very tight. You will also find the new manifolds don't give you much room for the fasteners, getting a wrench on some of the fasteners is a P.I.T.A. The service manual has suprisingly little info in it about how to bolt-up the manifold, tightening sequence, torque, etc. All you can do is make sure you use a new gasket, your flat surfaces are nice & clean (no sealant needed), get all your bolts/nuts on, and torque to the grade 3 torque spec. based on the thread diameter & count, and alternate tightening to seat the manifold evenly across the length of the block. I don't recall the thread size on those fasteners. If you don't have standard torque spec's, post the thread diam. (5/16 " or whatever) and thread count (18 turns/inch, or coarse /fine thread) and someone here can look-up the torque for those. You can buy grade 5 fasteners if you like... that's your call, don't think you need them, my grade 3's have done just fine. After you torque down the manifold, run the engine up to full temp., let it cool all the way back down to room temp., then re-torque the fasteners. George
