How sloppy is the fit between the bushing in the end plate and the armature shaft? When you have it apart again put the end plate back on the shaft and see how much it wobbles. The bearing in the front plate might be sloppy also. I have taken an alternator apart that the bearing allowed the armature to make contact with the stator. It was one ugly alternator inside.
