You said the disc looked or was worn out on only one side. Sounds like the disc is not bottoming out in the flywheel to start with then. Now for the travel problem are you sure the fork fingers are in the right location? Or on the correct side of the throw out bearing? Was there a block under pressure plate to hold the fingers in some for assembly that didn't get taken out.This would have been between the fingers and the pressure plate case to hold the fingers in some. Till bolted to the flywheel.
