Sounds like the dealer's mechanic is in over his head! Find another mechanic, or make the repairs yourself. What you're trying to accomplish is to replace the old cutout and manual charge control (light switch and resistor) with a voltage regulator. When properly installed the field resistor at the light switch is not used, and the light switch's only function then is to turn the lights on and off. Wiring the regulator into the charging system is straightforward - punch below for a diagram. Note - There's a good chance the new regulator got fried by the repairman hooking it up wrong. Highly recommend you get a fresh regulator to replace it. Also make sure the regulator base is solidly grounded when you mount it - it won't work right if it is not.
