Mark, It's not easy, but someone who knows what they're doing should be able to heal a cast part with welding. The fix will be a bit more iffy if the cracked portion is under some stress -- like the flange that bolts up to the head. If it's in a non stressed area, it should last a long time. Sure, you'll have to remove the manifold. 1. Because the guy who's doing to welding generally wants the part in his shop rather than hauling his equipment out to see you. and 2. You don't want that heat anywhere close to the carb, gas lines, etc. So you're going to be in for the cost of a new gasket in addition to the welding charge. Steve
