Talk to a freind today who TR Case blew up on him, 2005, 2500. 156,000 kilometers or 97500 miles. Mechanic told him it's very common with all Gm pickups late 90's to 2007. Aparently some clip breaks allowing pump in T-case to rub on rear housing and wears a hole in top of case, oil splashes out but won't leak on shop floor or driveway so you can see it. Finally all oils gone and then it catastrofic (his word not mine but I like it, probably spelt wrong) failure. Any one know about this or had similar problem. Asking cause I got a 2004 with 234000 kilks on it, no problem yet but thinking I better check my fluid level and feel for oil on top of case just to be safe. Rocko.

By the time you see a leak, it's too late. Whenever we have one come in, usually on the hook, we simply put in a low miles used t-case.

Yup! Happens at about that mileage. My neighbor had 2 do that very same thing. His were the allison transmissions on a diesel.
According to him there is a redesigned pump and transfer case.back half. The steel insert and patching the case only lasted for about the same mileage and failed again the same way.

Rocko,
There is a kit to fix it, IF you do it before it grenades. I checked on mine, 2010 1500, fix is already in place. If I recall, late 2007 and older are affected 1/2 - 1 ton. The most popular kit is made by Merchant Auto.

Happened to my 2004 2500HD @ 87XXX. Friend took my truck on a 1000 mile round trip and noticed oil on the tailgate when he returned. Don"t waist your time rebuilding the old one just put in a rebuilt one. Don"t ask how I know.

Kinda like the M5R1 5 speeds in the ford rangers, three rubber plugs that srink and let the oil out. You don't know it till you hear a noise, but most times they can be rebuilt.

I must be driving on borrowed time. 97 GMC K1500, bought it from original owner about a year ago. Only repairs needed in 145000 miles so far were water pump, alternator & front brake pads.

p.s. all the lights work, even the daytime driving lights.

I haven't had the problem, but my understanding is you will see oil mist blown up on the tailgate and other areas. The transfer case runs out of oil and then blows up. I keep an eye on oil leaks in the area when I change my oil. If you do get the leak, I have heard that patching with JB weld will actually last a long time.

At 78,421 miles on my 02 GMC K3500, a reman New Process 236 cost me $1,421 installed in July 2005. Warranty 2 years, 24000 miles. Same problem others described.
