any suggestions on how to get a broken ez-out out of a blind hole????

Thanks to everyone with thier suggestions. What happened is I needed to change the gasket on the boiler (furnace). There were 6 3/8" stainless steel bolts, and two were broken. Odd thing is, it is only 6 years old... I suspect they were broken when it was assembled, and they left it that way. Four of them came out easy, and one was broken, but it came out with vice grips. The last one was broken almost flush. It drilled rather easy, I soaked it with penetrating fluid overnight, used one of the square tapered easy outs (craftsman) and used way too much torque.

I have a buddy that is a machinist, so I will get some help from here to see if we can get this last bolt out.

You can drill them out with a good carbid bit. You have to have a guide or the bit will wander into the soft metal around the easy out. The best bet is welding a nut to the bolt. Or take it to a machine shop.

I like the welded washer/bolt suggestions but if you're like me and do not have a welder - I found the next best thing is buying a left handed drill bit. When drilling into the bolt the bit is actually turning counter clockwise and in most cases backs the bolt out long before you drill all the way through.

EZ outs are too hard to drill right or lefthanded! Size of bolt matters, but welding is probably the most successful.

Fessman;
I think I would use a washer with the hole diameter smaller than the bolt size and lay it over the bolt/ezout and weld through the hole, welding the washer to the bolt.
Then weld a nut to the washer.

The best EZ-out you can get is to make it yourself from a 4 flute tap. Get the proper size tap and grind 4 flats on the sides and taper the sides about 10 degrees so the end is smaller. Of course start with a tap large enough that you grind off all the threads when grinding the 4 sides to a taper.
Then you can drill a holem slightly larger than the small end of the home made E.Z. out and drive the tap/EZout into the hole enough and at the same time have a wrench on the ezout applying slight pressure to remove the bolt.
Most of the boughten EZouts will expand the bolt in the hole and make the bolt threads tighter.
I am a retired toolmaker and have made my own EZouts for the last 40 years and never have a problem when I make them from a tap.
Don"t use a carbon steel tap, Use a high speed steel tap(A worn out good tap).

I have taken more than my share of broken bolts retired machinist 40 years. A ez out can cause more problens tha it can solve in a blind hole.
through holes can be punched out the back side.
If you over torqued a bolt most of the tine they will come out easy ez out ok for this.
broke the bolt by hitting the bottom of the hole & twisted it off can be hard to take out can break ez out not a good thing. twist the bolt backing out rust ect. can break ez out not a good thing. better tof to brilll out broken bolt
& chase the thread with the right tap.
if you have not taken out any broken bolts the ez out is not the way to go can cause more. problems

I here this all the time and it doesn't need to happen. To bad you use them cheap hard ware store E-Z outs they brake to EZ. I have a set and I have never even broken one but they are not cheap either.

Bigger bolts are easier. Place a nut over the hole and weld down the center of the nut. Make a weld then you can wrench it out.

I broke two ez-outs in the same hole. Luckily - I was taking the block to a machine shop anyway, so I let him get it out. I will never use an ez-out again!

I broke off two head bolts on my old 9N sometime ago, My Son-in-law is one of the best Welders around, He just welded a small bolt over the old bolts and they just backed out. My Son-In-Law like I said is the best, something might work for you! He can put a weld on the end of pin (I Think)..Todd

After breaking three exhaust manifold studs off flush with the block, I will never put a wrench on another rusty stud or bolt on a 50+ year old tractor again without a welder being close by and hooked up to it first. If ya had a friend with an EDM machine ($$$$$) he might could get that EZ out for ya, otherwise good luck.

EZ-outs are good only for defective chinese grade-1 hardware that came in on of those "warehouse" kits and was broken off while installing. In other words,...useless waste of time 9 out of 10 times. Drill out the bolt, chase it with a tap.... or drill out to oversize and install "helicoil" repair kit.
