I've had pretty good luck with the exhaust manifold bolts coming out without breaking, I have FAR more problems with the bolts to split the aluminum aftercooler housing.

A large hammer and punch. And don't hold back, a few wacks, then try to move them, a few wacks, etc.

I try and leave the two halves together, heated and bent a wrench to get the aftercooler off without taking it apart, if its not leaking leave it alone.

I like using an air hammer to rattle the bolts loose first. Then heat around them the best you can with a torch and let it cool.

I agree with matthies, don't mess with splitting the intercooler unless you have to. Hardest part of getting the intake off is the middle upper mounting bolt. After doing my uncle's 4640 I bought a set of flex head 6 point ratcheting wrenches. I didn't have room for a socket and a 12 point wrench rounded the bolt off.
