I've got a tranny that someone didn't keep the nut on top tight and wallered out the keyway on the part that the handle slides down onto. Have any of you welded that up and die grind it back into shape? What kind of rod would be best? My welder is a Lincoln 225. I have tightened it down good and it's holding right now, I just don't know if it will stay tight like it is. I like to fix things where they don't come back and see me.

I have not done it, but I understand what you're talking about.
I think I would be tempted to use a good hot brazing tip and
braze the key in place so I didn't damage any seals if I was
going to do it without disassembling the transmission cover.
It wouldn't be too hard to shape or remove if needed either.

I'd put loctite in the keyway and on the shaft, put the key in place, tighten it good and let it set for a couple of days. that should hold it.

the key needs to come out to get the lid off the transmission - 'permanent' solutions need to be avoided

lots of jokes are made about JB weld, but here is a place to use it -
