Did you rotate the sector gear 180* to a different spot ? If it wasn't done before you may get a NEW section of teeth to use.

I think you have Service Manual 2050 which has all the spesifics about the unit. Most of the time as you stated the problem is too much clearence in the adjustments. There are two things that can't have any wear and they are the two pins in the control sleeve and the spool fork . If the spool fork has wear at the point of contact with the control sleeve change it and while your at it look up into the control sleeve and see if there is any wear on the pins.If either of these are the problem they will not always allow the spool valve to direct fluid thus causing the system to lock until steering wheel pressure is relaxed. Whwn the clearances are set properly the sticking problem will not occur.
 
Many thanks Rich. I did replace the pins and dressed up the cams. I haven't touched the valve assembly so far since it seemed to be (or was) stroking OK. I now suspect the worn/gear mesh. The backlash is 1/8 in. which is way outside spec. but a thinner gasket (paper thin) caused the whole system to jam up.
Someone said they fixed the same problem by adding a thicker gasket, so I'll try that.
Everything works smoothly without the valve assembly attached. I'll keep at it. The manual is no help here.
 
I wish I had, Mike. I had the gear off the pedestal shaft to fix the vane seals but never thought about its position when I put it back together. Unfortunately, it's probably in the same position as when it came off. But I think I can work around that and I don't fancy taking the whole pedestal assembly apart again to reposition that.
